I assume you are using Visual PinPoint when you get the Value out of range message? If so check the value in Solve Settings:

On the Catalog Checker... MaxIm and Visual PinPoint both use the same PinPoint engine, so once you get it solving in VPP (maybe fix the out of range expansion) they will act the same. However the "wrong size" messages in the catalog checker are worrisome. There are five mag bands to check in ATLAS. Are all of them reporting wrong size? If so then I would say something went wrong with downloading. If the catalog checker "just started reporting wrong size" after it has formerly reported success, then I can't guess how all of those hundreds of thousands of files got corrupted. Are you sure?
